This guide explains what the process is, how it works \u2014 for both soft elastomer skins and metal inserts \u2014 where it&#8217;s used, and how it compares to injection overmolding.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\"><strong>1. What Is Vacuum Casting Overmolding?<\/strong><\/h2>\n\n\n\n<p class=\"wp-block-paragraph\"><a href=\"https:\/\/utelymachine.com\/es\/silicone-mold-making\/\">Vacuum casting overmolding (also called urethane overmolding or silicone-mold soft-tooling overmolding) is a two-step replication process that combines two materials into one integrated part \u2014 using flexible silicone molds instead of hardened steel tooling<\/a>. It comes in two flavors:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li><strong>Soft-skin overmolding.<\/strong> A rigid substrate (ABS-like, PC-like, or other rigid PU resin \u2014 or even a CNC-machined, 3D-printed, or metal part) is placed into a silicone mold, and a soft polyurethane elastomer (Shore 35A\u201390A, rubber-like) is cast over the designated grip, seal, or bumper zones under vacuum.<\/li>\n\n\n\n<li><strong>Metal-insert casting.<\/strong> A metal component \u2014 threaded bushing, shaft, pin, terminal, connector \u2014 is positioned inside the silicone mold, and PU resin (rigid or elastomeric) is cast around it, encapsulating it in a single pour.<\/li>\n<\/ul>\n\n\n\n<p class=\"wp-block-paragraph\">Both routes deliver a single, integrated part with no glue, no press-fitting, no ultrasonic welding, no secondary assembly \u2014 and no five-figure steel mold.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\"><strong>2. How the Materials Bond<\/strong><\/h2>\n\n\n\n<p class=\"wp-block-paragraph\">The bond between the two materials decides whether the part survives real use. Two mechanisms do the work:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li><strong>Chemical bonding.<\/strong> The liquid PU cross-links against the substrate surface while curing. On plastic substrates, compatible resin families \u2014 and a clean, sometimes primer- or plasma-treated surface \u2014 deliver bond strengths suitable for functional testing. Vacuum casting brings the same capability to quantities of 5\u2013200, without a steel insert-molding tool.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\"><strong>How It&#8217;s Done<\/strong><\/h3>\n\n\n\n<ul class=\"wp-block-list\">\n<li><strong>Insert preparation.<\/strong> The metal surface must be clean and slightly rough to bond well: degreased, then sandblasted, phosphated, or machined with knurls\/grooves. Give the resin something to grip<\/strong> \u2014 knurling, grooves, hex sections, or cross-holes on the insert; a smooth polished pin will pull out under load.<\/li>\n\n\n\n<li><strong>2. Wall thickness around the insert \u2265 0.5\u00d7 the insert diameter<\/strong> (and never below ~1.5 mm) to resist hoop stress and cracking as the resin shrinks onto the metal.<\/li>\n\n\n\n<li><strong>3. Prepare the surface<\/strong> \u2014 degrease, roughen, and prime when adhesion matters; specify it on the drawing, don&#8217;t leave it to the shop&#8217;s judgment.<\/li>\n\n\n\n<li><strong>4.
